He's always been that buff. You just can't see it all the time. I still remember the part in the manga where he showed up for training at Urahara's and he rips his shirt open. I was just like "Okay... where was that hiding."

Yoruichi is the luckiest character in the whole series. She gets to make Ichigo uncomfortable and run around half naked with Urahara. ^_^
